Best Solder for battery packs?

Define 'best'? About as good as you can get for a good electrical connection is Sn63/37 rosin core.
Some may specify silver content for mechanical strength but if you are relying on that minimal extra strength, you have problems

Tried some of that leadless solder the last couple of packs I built. Didn't like it and have had one bad joint to re-do already.

Steve's suggestion sounds good to me.

Tranditional 60/40, rosin core is the standard industry stuff last I heard.

All surfaces must be cleaned with fine sandpaper or something else abrasive right before soldering to get the best job.

Steel brushes not a good idea, leaves residue that impedes soldering. But, stainless steel brush is ok.

#400 sandpaper is much cheaper.

Cleanliness is half the battle, solder flows very nicely on clean metal surfaces.

I tried the lead free also and didn't like it either.

Solder joint should provide only electrical contact, use something else for mech. strength. Thin CA really welds the plastic on most batteries together!

I like the Deans racing solder. Pricey, but high silver content and it flows really well. I use it for all my connectors and packs..
