RPM's are the first thing I would check, given your other info.
You should see right at 10,200. If it's not even close, then you have a problem.

Adapters aren't a big deal if they are heavy enough to carry the current, and are kept as short as possible.
If your adapter is getting warm or hot... it is causing you to lose power.
If it's cooler than the wires on either side of it... then it's probably not causing you any issue.

Neither the adapters or the batteries come down hot. The batteries are slightly warm. I made the adapters out of 12-gauge wire and about 3.5 inches long.

A quick check of the RPMs -- I am getting 9,500, which is what I was getting in the Edge. I'll check again tomorrow in better light.

I did notice a difference in the frontal area of the cowl. The edge was about 5.3 inches across whereas the Laser is more than 6.5 inches.

You do appreciate that with Castle 'auto-calibrate endpoint' requires that on every flight you power up to WOT for a few seconds on the ground for the ESC to learn the endpoint. This has to be done after arming with the motor running. This is why I'd never used auto-calibration on a castle ESC.

Failure to do this means that whatever throttle setting you go to after arming (could be half throttle as you taxi out) the ESC will 'think' is the WOT endpoint.

I don't think this is your problem but something to bear in mind.

40A is rather low, I was pulling 46-47A on my Torque motor with the same prop. I suspect that your battery voltage is sagging. What brand are they? Something by Hobbyking by any chance? Many have had voltage sag problems with Nanotecs well before 100 cycles.

Best bet is to put a wattmeter on it and see how your voltage holds up under load, you would be looking for 3.8v per cell on a good battery at close to it's C rating. You should be pulling close on 700W. If your voltage is sagging a bit and you don't want to ditch the batteries just yet then you might be able to use an APC 13x6.5, just make sure the amps don't exceed 50.

BTW...The Laser Cowl doesn't make any measurable difference to thrust compared to the Edge (I have both of them)

With the 4016 development program, plus the 64" MXS build and fly project, the laser hasn't gotten very much love. Right now Ken Elder has it and he is putting my B & E Graphics package on it. I tried putting the decals on, but I get all dyslexsic and can't see it. Part of this is because my eyes are still healing. Ken's work is really good, so I am sure it will look awesome. We'll have some video just as soon as the Laser is back in action.

Right on doc! Glad your getting those installed.

I'm working on a video with my laser also. It's amazing what this plane will do!

I love the plane but I wanted to save it for when it was finished. Unfortunately it's already had a really hard life, but I plan to get another one soon.

I'll probably pull off the yellow decals on the wheel pants and the yellow Torque decal. I thought they looked good until I saw the picture.

I like it now more than ever.

Which copes with weight better, this or the Extra?

Also, which pop tops and blenders better? And which of the two is more axially centred in rolling circuits?

I am very tempted by one of these!

As I understand, it's more stable than the Extra

I think the edge is the floatiest of the bunch. between the Extra and Laser, though, the laser seems to float more, even if it does weigh the same as the Extra. I have no explaination for this.

The Laser does some weird gyroscopic stuff and I need to tumble it more and find out just how wierd it can get. it pop tops really sweet.... maybe a litle bit too easy.
