Question
How do you make sealed hollow molded Ailerons or Flaps?

How do you make those fancy sealed hollow molded ailerons or flaps?

See picture below.

That works, but for an aileron that does not need the hammer torsional stiffness for DS there are easier ways:

Stick on a strip of adhesive tape. Insert it in the gap so it bends in a rounded shape and forms an elastic lip. If you have used a thicker tape and don't intend to go fast, that may be all that is needed. On fast planes elastic lips can be sucked out however, blocking the flaps.
If you want to make a hard lip, smear resin-microbal mix behind that lip, insert it into the flap-gap, adjust the flap to an angle where the lip looks right (usually the position just befor the lip slips out of the gap) and let it set, then pull off the adhesive tape (this is easier if you have impregnated the free part of the adhesive tape with PVA release agent). You'll probably have to sand the gap a bit to get the flap to move freely. And make sure the wing lies the right way around during curing so you don't glue the hinge shut...

Here are some pictures of a similar technique. He works with the ailerons detached.

So is there is no way of doing it in the mold when laying up the hollow molded wing???

Nope. You'd have to have separate molds for wing and flap to achieve that. Which wouldn't be axactly good for airfoil precision.

Well, I have seen some molds where the seal was included in the skin layup, but it is not common. Normally any seals are added after the fact.

If you want to do it, one way would be to bond in a preformed seal section when you glue in the ribs (etc.) before closing the molds. The other way would be to make the molds such that the ailerons are deflected and the seal area is exposed... so the seal can then be integral with the aileron skin.
