Progress...

I contacted Sportube and they were kind enough to send me just a top for the cost of the shipping.

So, I created a "Supertube" consisting of two top halves, with a 24" section of the old, damaged "bottom" half riveted into a shortened top section. Since the top section of the Sportube is considerably stronger than the bottom half, this should be a much better setup than before (sans wheels).

Then, I made a Coroplast box (6mm) which fits like a sleeve inside and both tops close all the way, protecting the box.

Now, I just have to figure out how to place my wings and fuselages in the box with some foam.

They offer your bag, the Dakine Concourse Double Ski Bag in 2 sizes: 185 cm (72.8") and 200cm (78.7").

I dont see the value in the Sport tube approach - you risk it all to save a couple hundred bucks.

Here is my take on this - you can try and claim your item is ski - Smowboards and then they will throw them like they are skis and snowboards... i see this every trip... you save some money for sure but risk broken models that are 5 x the cost of the savings. I saw this in Martin with the US guys at the J WC - lots of serious damage. I saw it in South Africa... and I saw it in Turkey...

Then TSA scans your bag and sees that its not been inspected, does NOT contain what is posted and you have Mr Fat fingers inspecting your gear in your absence AND closing what is often a precarious packing job that requires a higher IQ than 60 to complete. Again we have an awesome opportunity for crunches and carbon shards..

I know transport costs for oversize and weight are high but not compared to busted gear...

The TSA doesn't care what is in the ski bag. They treat it just like any other bag. They will inspect your non ski bag oversize box the same way they'll inspect my ski bag. Put a good coroplast box inside the ski bag or sport tube, pack well, and you save yourself over $300 per trip in oversize charges if traveling in the states. The only time I've seen issues with damage is when people use a sport tube without an interior box.

The other option is to ship in advance. You run the same risk of rough handling and lost bags and generally pay more.

I see no reason not to take advantage of the airline's policies for ski bags.

What about Lithium-based Batteries shipment restrictions?
Do you declare them at check-in? What is your experience?

For what its worth -

On my last three trips - American airlines, United and Air Canada asked me about specific battery types - "are you checking in Lithium Polymer" batteries - I am flying with Life and Lithium Ion which is a different chemistry type. So I tell them I a not checking Lithium Polymer batteries.

I walk my planes to TSA and watch (facilitate) the inspection. If they ask me what kind of battery is in the plane I tell them Lithium Iron phosphate. or Tell them if its really a liPo that its taped off and isolated. I have never been asked to remove or discard a battery yet but the airline industry is prone to hysteria...so it could still happen.

Batteries are becoming a real problem. Theoretically I cannot see much difference between a plane or a camera or a laptop having Li-xx battery. But in reality we transport our planes as large sports equipment and they draw special attention in check-in.

I have been travelling with coroplast box that is closed with fiberglass tape. Not a big issue for me but it is another thing if the staff starts to inspect my box on their own... Fortunately it has never happened although the questions about batteries are bocoming almost routine.

Transporting batteries in cabin should be ok.

no - you can build a much more functional case that is lighter and holds more models for half that price including some power tools.
