I made a tap by grinding reliefs into an acme screw. I thought about making an endmill or router bit. Go the whole nine and heat treat it!

I've made hand reamers before from drill rod by cutting an angled flat at one end tapering to about 1/3 the diameter of the rod at the end, and stoning that.

Also forged hardened and tempered boring bars out of drill rod.

I've even made a crude single flute mill from an old drill bit by grinding back one of the flutes for use on aluminum when I didn't have anything else -- It worked. Might be okay for foam at a slow speed. The main caution I'd have is the the high speed a router runs at and possibility of shattering a homemade bit of his type. But maybe it would cut when run at slow speed in a variable speed rig.

You can cut foam cleanly with very low RPM settings. My lowest setting is about 6000RPM.

Most of my cutting is done with 1/4" diameter, radiused end mills, usually four flute but I have cut a lot of foam with two flute mills as well even at 6000rpm.

Cool! I like the paper skirt, too. What material are you cutting?

Yeah that skirt is nice huh. It's MDF. I put epoxy and filler over top and cut again. I lost steps with the old bluumax motors and drives, so I rebuilt the router and am filling back and cutting again. The table is nice with one side cutting within 2-3 thou' of the other. Rapids in the 200 ipm range and reliable.

I just had to upgrade the y axis rails to get my trailing edge to come out.

I just used the Bluumax website for assembly and setup. Join the Bluumax yahoo group and there is a ton of info there too. Post here if you want and I'll answer any questions I know the answer too.

This looks great. I really want to get into CNC but most of the prices have been cost prohibitive. what are your thoughts on this for a newcomer ?
