Mike - just a thought ......
had a good friend trailer his NACRA 18 foot cat to a Michigan race and a drunk driver ran a light and took off the last 2 feet or so (up to the rear cross beam) and he arrived at regatta a bit upset () and one hull shorter than the other. By the next regatta he had rebuilt the hull's stern and it was almost impossible to see the repair.
Basically he took some sheet aluminum, and using the good hull, formed it to hull shape, added some lumber to keep it in proper curve and used it (with mould release) to form a female mould right on the boat. After layuo and leaving the glass longer in length, he removed the aluminum sheet form, cut the glass to length, and then did a composite layup of luan plywood, epoxied between glass on both sides. This was then fitted into his new hull extension, and glass taped into place. Finally, the seam was filled and gel-coated and then sanded/buffed to nice white gloss finish. Lastly the hull side decals were applied. Had to look close to see the repair area!
Sorry for this amount of "big boat" detail, but you could also make your own aluminum sheet form, and simply cut out the damaged section. Just run the new glass onto the fore and aft, undamaged portion of the keel. This would be a slight weight increase, but not nearly as much as adding to the damaged section to fill and then fair.
Just a thought...... if it worked on a big boat stern with rudder stresses. it sure would work for a small one. Email me if you have any questions about the steps.
Cheers, and good luck. Be sure to take/post photos as you go. Never can tell when someone else might need the info.
