More Filling and Sanding

Filled more holes in the fiberglass on the fuselage today. Once dry, will be final sanded with 220/400 grit to prep for paint. Got to "carve the pumpkin" next (cutting out hatches & doors)

Prep for Cutting Hatches

All the finish sanding is finally done! It's very smooth, fairly shiny, and quite honestly kind of hard to hold onto at this point.
Got the fuselage mostly ready to cut hatches and doors. Used an ultra fine sharpie and straight edge to re-mark the center line, fuse stations, and some of the cut lines around the rear door, top hatch, cockpit, and landing gear mount.

More Cut Prep

I used blue painter's tape on both sides of the cut lines, approximately 1/32" from the line, to help protect the surface while cutting. There is a couple of curvy spots that I haven't quite figured out how to do a clean cut on yet. I'll make the majority of the cuts with a dremel and cut-off wheel.

The nose cone and windows will be cut out after these 4 parts are cut & removed.

"Carving the Pumpkin"

On to the messy, noisy, smelly part. I used a dremel and cut-off wheel(s) to cut the four hatch and door openings along the lines I marked out earlier. I also used a combination of x-acto knife and razor saw to get through the really thick foam parts. It pays to go slow as I found out after shattering two perfectly good cut-off wheels.

The cut didn't turn out quite as clean as I had hoped, but I think this will work.

Cutting Windows

I cut a window template from lite ply using the three view and photos for reference, then marked the window outlines on the fuselage sides. The windows are cut with the dremel using a carbide grinding bit. As it turns out, the diameter of the dremel bit is the same as the corner radius of the windows. coincidence???

I'll clean up the holes a little more by hand with a small sanding block. Each opening will (eventually) get a vacu-formed plastic window.
